Rust, and where it actually matters

Every car that has spent a winter in New Jersey has rust on it somewhere. That is not a finding. The finding is which rust — because some of it is the normal appearance of iron in a salted state, and some of it means the car should not be sold to anybody.

Road salt is the reason. It lowers the freezing point of water on the road, which is the whole point of it, and it also keeps that water liquid and conductive inside every seam and cavity of your car for months at a time. Then the car dries out in April and starts again in December. A New Jersey car's underside tells you how many of those cycles it has been through and how well it was drained and rinsed between them.

What follows is a survey of the underside, zone by zone, with each zone placed on a three-step severity ramp. The ramp is ours; it is a way of organizing a decision, not an engineering standard.

Cosmetic

Surface oxidation on bare or worn metal, no measurable material lost. Ugly, normal, and present on nearly every car here over about three winters old.

Watch

Scale you can flake off with a thumbnail, visible pitting, or rust on a part that is replaceable but not cheap. Changes what the car is worth and what it will cost you in three years.

Structural

Perforation, or section loss where the car's strength or a safety system's mounting lives. This is not a price negotiation. It is a different car.

Suspension arms, springs, rotor hats

Visible behind every wheel

These parts are steel or iron with a thin coating and they are supposed to look like this. An orange control arm and a rust-ringed brake rotor on a five-year-old car mean the car drove through winter. Rust here is only a finding if you can move material with a screwdriver — flaking layers that come away in sheets on a spring or a trailing arm are a different tier than a uniform orange film.

Center and rear underside

Exhaust rusts from the inside out, because it makes water as a byproduct of combustion and short trips never get hot enough to boil it off. Pinholes, weeping seams and a muffler that sounds hollow when tapped are all normal aging. It is a wear item with a real replacement cost, so it belongs in the price conversation — but a rusty exhaust says nothing about the car's structure.

Body panels, not underbody, but the same cause

Bubbling paint along an arch or a blister at the bottom seam of a door is rust that started on the inside of the panel and is arriving at the surface. It is body-shop work, not a safety problem, and it is generally worse than it looks because you are seeing the end of the process rather than the beginning. Look for a magnet not sticking — that is filler over a previous repair of exactly this.

Lift the carpet and the spare

The spare well is the low point of the back of the car and the first place a leaking taillight gasket or rear window seal collects. Standing water for months makes rust from the inside of the pan. It is on the watch tier as a finding on its own — but pull the spare and find a wet, silted, rust-ringed well and you have also found evidence about water intrusion that belongs in the conversation about what a history report does not know.

Brake and fuel lines

Running along the underside, usually near a frame rail or rocker

These are steel tubes carrying either hydraulic pressure or gasoline, and in a salted state they are one of the most common serious corrosion failures on otherwise sound cars. Rust here is not "structural" in the strict sense, but it earns the tier because the failure mode is a brake pedal going to the floor or fuel on the road. Scaly, layered rust on a brake line is a stop. Lines can be replaced, and on a badly corroded car that is a real job, not an afternoon.

Rocker panels and sills

Under the doors, along the bottom of the body

On a unibody car — which is nearly every car and most crossovers — the rockers are structure. They are also boxed sections with drain holes that clog, which is why they rot from the inside. Press along the underside of the sill with a thumb: solid is solid, and a section that gives or crunches is gone. Perforation here is structural and it is also the place where a car gets jacked, which is how a bad rocker becomes an immediate safety problem for the next person who changes a tire.

Footwells, front and rear

You cannot assess a floor from underneath alone, because undercoating and road film hide the thin spots. Peel back a corner of carpet and press the padding. Damp padding, a soft spot, or daylight is the end of the examination. This is one of the reasons a musty cabin smell is worth chasing rather than airing out.

The long members front and rear, and the cradle under the engine

These carry crash loads and hold the suspension and drivetrain. Surface rust on a subframe is ordinary. Layered scale, a seam that has opened, or a section you can compress is not. Look particularly where a rail changes shape or meets a crossmember, because that is where mud and salt sit.

Strut towers, control arm mounts, subframe bolt locations

A rusted-through mounting point means a suspension component is held by metal that is no longer there. Strut towers are visible with the hood open; lower mounts need the car in the air. Rust that has caused the metal around a bolt to dish or crater is the specific thing you are looking for.

Fresh undercoating

Anywhere, and that is the point

A uniform black rubbery coating on a ten-year-old underside is not a feature. It may be honest preventive work. It may also be a coat of something sprayed over scale two weeks ago so that the car photographs clean underneath. Neither you nor we can tell which from a photograph, which is why the right response is to ask when it was done, by whom, and what the metal looked like first.

Two things worth confirming rather than assuming

Manufacturers do sometimes issue corrosion-related recalls, service actions or extended coverage for specific models and specific structures — frames, subframes, brake lines. We are not going to name any from memory, because these are model- and year-specific and they change. Run the VIN through the NHTSA recall lookup and call a franchise dealer's service department for the make in question. Both are free and both take minutes.

Likewise, what New Jersey's inspection does and does not examine on a passenger vehicle is a question for the New Jersey Motor Vehicle Commission directly. What we will say is that a car passing inspection is not the same statement as a car being structurally sound, and neither of us should treat it as one.

What we do

We buy cars in a salt state, so every car we look at has rust and the question is only which tier. Anything on the structural tier we do not retail — it goes to auction with the condition disclosed, which we have written about in the car we sent to auction. What reaches the front row has its underside photographed and the corrosion findings written out on the inspection sheet in plain language, including the word "rust" where it applies. It is a used car in New Jersey. Pretending otherwise would be a strange thing to build a business on.
